This presentation provides a comprehensive guide to the complex process of replacing original equipment manufacturer (OEM) mild steel diesel fuel tanks, focusing on the practical application and lessons learned aboard the Monk 36 trawler *Sanctuary*. Attendees will explore the critical phases of a tank replacement project, from initial assessment and the strategic decision to balance professional labor with DIY tasks to save costs, to the demolition of old "black iron" tanks prone to leakage. The session highlights innovative design solutions for overcoming physical access limitations, such as utilizing smaller, interconnected aluminum tanks to avoid the necessity of engine removal. Key technical considerations will be addressed, including the use of Grade 5062 aluminum, proper venting configurations for multiple tanks, and essential strategies for preventing galvanic corrosion through electrical bonding and use of the proper materials. By examining specific case studies of both port and starboard replacements, the presentation concludes with a realistic look at project costs, calibration techniques, and the long-term value of performing predictive maintenance on aging vessels.
